[xj40] Headlight removal

Hey I have a UK 1992 Jag sovereign with rectangular
headlights, having great deal of trouble removing drivers
side headlight, searched forum not specific for my model,
any help would be appreciated.

I have replaced mine (although a long time ago) and I don’t
recall any particular problem - IIRC, removal procedure is
self evident.

Have you removed the radiator grille to get to one of the
securing nuts and get the headlamp surround off?–

A common problem with these is that the head of the bolt is held in
place, and prevented from turning, by only the plastic bulb frame.
What happens is that if the nut is rusted to the bolt, the bolt
head spins in its weak mounting, and you turn and turn but the nut
does not come off. There’s no access to hold the bolt head from
turning.
What I’ve resorted to doing is heating all 4 nuts with a torch such
that they simply melt through the plastic frame when the bulb is
pulled forward off the car. Then new bolts and washers are used,
the bolt heads being glued into position prior to installation.

studs causing the whole setup to turn. I can’t get a regular nut
splitter to bite so now I’m looking for the ‘‘C’’ type so that I can
clamp in the recesses where the nuts are.

In addition, the adjusting screw just slides back and forth through
the keeper. Anybody know if this can be heated or built up so that
the adjusting screw works again? Looks like either teflon or UHMW.

i don’t have experience with this particular bolt, but I have had
experience with many other bolts with similar issues…i have been
successful using a rotary hand tool (i.e. Dremel) with a cut-off
disc installed to simply cut off the nut or bolt head (whichever is
exposed)…this usually allows for removal of the part that is
being replaced/repaired…then new bolts/nuts are used during
installation…this tool also works well to cut a slot in a rusted
or rounded off bolt/screw head to allow use of a straight blade
screwdriver to turn the bolt/screw…–

my mirror in the driver side rectangular headlight was rusted,
so I had to replace it.
with all the rusted bolts, slipping in the headlight,
i ended up smashing the headlight glass with a hammer.
then, with obtained access in the front, I had to use a
anglegrinder to cut away plastic bits etc.
you get the picture, lots of smoke…
i never thought I would have to smash my own headlight…–

the yellow plastic lenses) are no longer available from any
provider/shop/dealer/specialist/whatever? I remember BryanN said
than Brycrest went out of bussines some years ago, but all the
plastic light lenses all around the car were made by Brycrest, so
there must be aftermarket manufacturers available to make them for
JDHT or any parts specialist.

  • you will note in the exterior lighting section of their
    parts catalogue, that quite a few items are still available
    from Jaguar (normally the ones with a price against them -
    but by no means all) and perhaps from other spares stockists
    too, but the side indicator repeater certainly is not for
    the reasons I explained previously.

I guess that the rate of demand for such items in a
shrinking market must dissuade any aftermarket supplier from
tooling up to produce items no longer available from the
OEM. Side indicator repeater DBC12304 and relay module
DBC10009 are but two examples that come to mind - and even
if they were produced, how many current XJ40 owners would be
prepared to pay the ‘one-off’ price demanded?

That’s how many, otherwise perfectly good cars, will end up
in the scrap yards!–

Not to mention the body panels/grilles/badges of the XJR, none is
available. Well, since those are fiberglass, any boat maker would
copy them if a damaged part is provided (they bond and make a
mould).

Dear All
head light removal there is one point that you have not mentioned
in that the removal of the grill is some times required as it over
laps the chrome surrounds and in some cases (not all) prevents the
light from being removed, also the b*****d 4 nuts tend to seize and
tear the location in the lamp housing thus heat is required which
melts the location and the bolts pull out rendering the housing
damaged the area that I have found to be the most commom to seize
is the lower nut behind the lamp module.
